What Electric Tugs Do — and When They Beat a Forklift

An electric tug moves a load that already has wheels under it. Rather than lifting, the machine couples to a cart, trailer, dolly, rack or vehicle and supplies traction, braking and steering. That distinction drives the economics: a tug needs no mast, counterweight or wide turning aisle, and it stops you from using a lift truck as a horizontal transporter. Common fits are cart trains between departments, trailer spotting at a dock, repositioning dead or unregistered vehicles inside a shop, and pulling tooling, dies or fixtures that are too heavy to push by hand but never need to leave floor level.

The trade-off is equally clear. A tug cannot stack, cannot pick a pallet off the floor, and depends entirely on the load rolling freely. If your load sits on plain pallets or has no casters, you are shopping for a pallet truck or a stacker, not an electric tugger.

Sizing an Electric Tug: Capacity Is Not the Whole Answer

A tug rating describes what the machine can pull under favorable conditions, not the total mass you can attach to it. Three variables decide whether a rated number holds up on your floor.

• Rolling resistance. Hard polyurethane casters on smooth sealed concrete take a fraction of the pull that pneumatic tires on cracked asphalt or expansion joints require. Wheel diameter, bearing condition and swivel lead all move the number, and neglected casters are the single most common reason a correctly rated tug underperforms.
• Grade. Any incline adds a component of the load weight directly to the drawbar. Manufacturer gradeability figures — the EKKO EG30 is listed at 3/15 laden/unladen — show how sharply a machine's climbing ability drops once it is working. Dock ramps and trailer transitions deserve a specific check, not an assumption.
• Hitch geometry. Pull height, tongue weight and coupling slop change how much of the drive wheel's weight becomes traction. A tug that spins its wheel is a traction problem, not a power problem.

The practical method is to measure rather than estimate: pull the actual loaded cart or trailer with a force gauge or crane scale on the worst route you run, then specify against that reading with margin for a wet floor, a worn wheel and a heavier future load.

Walk-Behind, Stand-On or Ride-On

Format follows route length and stop frequency. Walk-behind tuggers suit short, congested routes with frequent coupling and uncoupling — the operator is already on foot for the hitch, so there is nothing to gain from a platform. They also take the least floor space and let the operator step clear quickly in tight aisles.

Stand-on tow tractors earn their cost on longer hauls and cart trains, where walking speed becomes the constraint. Turning radius is the number to check against your aisle plan; both stand-on tractors in this collection list compact radii, with the EG30 at 49 in. Dedicated vehicle and trailer movers are a third category: they are specified against a coupling type rather than a cart, so verify the vehicle or trailer interface before capacity.

Batteries, Charging and Uptime

Power source decides how the machine fits your shift pattern more than it decides performance. Sealed lead-acid and AGM packs cost less up front, tolerate simple charging routines, and generally want a full charge cycle rather than repeated top-ups. Lithium packs — used on the BALLYPAL-45M-TD and the GNT G100Li — accept opportunity charging during breaks, need no watering, and hold voltage more steadily as they discharge, which matters on multi-shift operations where a spare pack or a mid-shift swap would otherwise be required.

OSHA 1910.178(g) sets requirements for battery charging installations, including facilities for flushing and neutralizing spilled electrolyte, fire protection, and adequate ventilation to disperse fumes. If you are adding charging capacity, resolve the location and ventilation before the equipment arrives rather than after.

Training, Inspection and Standards

Powered tow tractors are powered industrial trucks. OSHA 1910.178 applies to them, which means the operator training and evaluation requirements in 1910.178(l) — formal instruction, practical training, workplace evaluation, and re-evaluation at least every three years — cover tug operators the same way they cover forklift operators. OSHA 1910.178(q)(7) also requires that trucks be examined at least daily before being placed in service, and after each shift where they run around the clock.

On the design side, ANSI/ITSDF B56.9 is the safety standard written specifically for operator-controlled industrial tow tractors, and it is the document to reference when you are comparing control layouts, braking behavior or nameplate information across brands. NFPA 505 addresses fire safety classification and use of powered industrial trucks, which is relevant if any part of your route passes through a classified area. Confirm with your insurer or AHJ before assuming a battery-powered unit is acceptable there.
